I've started playing with some bricks already. I've come up with another option. The key is to hide the seam with pillars or other decorative elements. The seam will be visible on the "back" side of the door but secret doors are often only secret from one direction anyway. I think the easiest way to do this would be to carve a fieldstone pattern on the Egyptian secret door bricks from mold #96. I carve bricks all the time. The trick for me is to do it right after pulling the bricks from the mold, while they are still wet. They are much easier to carve then. Just be very careful when carving the thin piece. Or again cover that area with some other decorative element. You need the Egyptian style door design, a hinge on one side, rather than the center pivot of the Gothic secret door for my idea to work.

As for the swinging door...What material are you going to be casting with? If it's resin you have a chance to make a swinging door much more easily than if you're using any kind of plaster/gypsum product. Also how many are you going to make? I've done a couple of doors using plastic tubing/straw and a small nail for a hinge pin before. But I'm not sure how easy that would be to mass produce if that is you intention. And the design isn't all that resilient to constant use. The glue gives out. For a hinged door you can always go back to the Egyptian secret door design and modify the pieces. That's the closest thing to what you're looking for in HA bricks that I know of.
